- Electrical system glitches: Many owners have reported intermittent issues with the electrical system. Problems can range from faulty window motors and sensors for the power sliding doors to total engine stalling. Faulty or corroded wiring harnesses are a common cause.
- Power sliding door malfunction: The power sliding doors on the Relay are a frequent source of complaint. Sensors can get dirty or wear out, causing the doors to not close properly or to open unexpectedly.
- Brake issues: Frequent replacement of front brake rotors and pads is a common issue for this generation of GM vans. The rotors may wear unevenly, causing a pulsing feeling when braking.
- Steering clunk: A clunking noise from the steering shaft, often originating from the area between the steering column and the steering gear, is a known issue, though it isn’t considered a safety concern.
- Faulty fuel gauge: The fuel level sensor in the gas tank is a common failure point, leading to an inaccurate or non-working fuel gauge.
- Suspension noises: Worn-out front struts and premature wear of suspension components are frequently reported and can cause rattling and handling problems.
- 2005: The inaugural year of the Saturn Relay. It was offered with a 3.5L V6 engine producing 201 horsepower and came in front-wheel-drive (FWD) and all-wheel-drive (AWD) configurations.
- 2006: An optional, more powerful 3.9L V6 engine was introduced for the FWD models. The van received styling updates like six-lug wheels and standard side-impact airbags on some trims. The AWD system, which couldn’t handle the higher torque of the new engine, was only available on models with the 3.5L engine.
- 2007: The final year of production for the Relay. The 3.5L engine was dropped, and the 3.9L V6 became standard for FWD models. Consequently, the AWD option was no longer available. Features like StabiliTrak electronic stability control became standard on all models.
