- Valve train issues: A significant and widespread problem with the Courage series involves the hydraulic valve lifters. Rattling or ticking noises can be symptoms of worn lifters, which can cause poor performance and eventually catastrophic engine damage.
- Starting issues: Engines may fail to crank, crank slowly, or only crank a quarter turn. These issues can be caused by a variety of issues, including:
- Faulty starter motor: Electrical issues or worn brushes in the starter can cause it to fail.
- Valve adjustment: Improperly adjusted valves or a stuck valve can increase resistance on the starter.
- Battery and connections: As with any engine, a weak battery or corroded connections can cause starting problems.
- Carburetor and fuel system issues: Carburetor problems can cause rough running, stalling, and loss of power.
- Clogged jets: Ethanol in modern fuel can lead to corrosion and clogged carburetor jets, causing poor running.
- Fuel solenoid failure: The after-idle fuel solenoid can fail due to corrosion from ethanol-blended fuels.
- Engine overheating: This can result from clogged cooling fins, low oil levels, or overloading the engine.
- Oil leaks: Older engines may experience oil leaks, particularly from the valve covers, which used a cork gasket in some models.
- Starter engagement problems: A specific design flaw in the starter drive assembly on some models uses a rubber disc and a helix to engage the pinion gear, which can cause poor engagement, especially in wet conditions.
- Seat switch failure (2011): About 10,000 Kohler Courage twin-cylinder engines sold with Husqvarna, Cub Cadet, and Troy-Bilt lawn tractors were recalled due to a wiring issue that could cause the operator’s seat switch to fail. This would prevent the blades from shutting down when the operator left the seat, posing a laceration hazard.
- Electrical system fire hazard (2013): Certain Kohler engines, including some Courage models, were recalled due to a potential electrical system failure that could cause a fire hazard. The recall affected equipment sold between 2009 and 2013 under brands like Toro and Exmark.
- Use fresh, stabilized fuel: To prevent carburetor problems, use fresh gasoline and add a fuel stabilizer if the engine will be stored for more than a month.
- Regular valve adjustments: Consistent valve adjustments can prevent wear on the hydraulic lifters and ensure proper engine performance.
- Frequent oil changes: Regular oil changes with the correct grade of oil can help prevent valve lifter and bearing wear.
- Clean cooling fins: Regularly clean the cooling fins and other cooling areas to prevent overheating.
- Check recalls: If you are buying a used mower with one of these engines, it is essential to check the recall status to ensure that any necessary repairs have been performed.
